What’s the most ridiculous design fault you’ve seen on a building?

Design faults are far outnumbered by actual construction defects, though they are often intertwined. Design issues seems to happen where designers are not aware of how the space will be used, they don't talk to the end users (who may not be able to help the visualization anyway), or having to make things “work” as with a tiny site.Some that I have worked to resolve as a buildings engineer:Garage entrance ramp slab was constructed at 8″ thick instead of 10″, which required using half the asphalt over the heating cables, which caused them to burn out in 2 years.Pool cracking every time it was filled because they used an epoxy paint as a membrane and also did not have enough steel in the concrete to limit cracking. We installed carbon fibre strips and a new membrane.Entire penthouse level constructed 10″ wider on each side of the building, edges of “barrel roofs” were therefore 10″ short of membrane on each side. $4M suites leaked with every rain for 7 years until we found it.Design that connected 4 residential towers to a large ground floor common area and underground garage with a large open entrance. Wind in the buildings so strong the elevators wouldn't work.Townhome exhaust ducts not sealed inside the bulkhead, causing exhaust air to come back the suites. Never mind some of the gas fired appliance ducts were doing the same.These don't seem major, but their impact on the building operation and occupant comfort are huge!I could list hundreds of head shakers... some of my work involves getting new buildings up to speed and dealing with warranty repairs. How do builders cut corners when putting up houses in a new housing development? Can a buyer tell that corners have been cut?

Yes, absolutely.These are usually referred to as “builder’s grade homes”.I admit, I’m not a home improvement contractor or such. My background is mechanical engineering, and I’ve done landscaping my whole life. But I can still look at something and notice it is falling apart, or see obvious flaws. Additionally, when someone more experienced points something out to me, I can understand what flaw they are pointing to and understand why it is a flaw. I can then point those flaws out on my own in the future.I worked for a “roofing” company while in college a few years back. I was a canvasser, one of those annoying people who knocks on your door unsolicited and hits you with a pitch:“Hey, how’s it going? I saw the new front walk way, it looks gorgeous! I was just curious, what’s your next project in mind?”…“Awesome! Glad to hear it! Yeah, I just stopped by because I saw your roof had a few shingles that are warping and curling - I figured that had to be something you were gonna think about eventually.”Our job was just to sign people up for estimates with the ‘project manager’. In reality, it was a high pressured sales meeting in their own living room, and they just hired a subcontractor in an unmarked white van to do the work.I worked with them for a short period of time, but my job was literally looking at roofs all day every day, so I started to notice some differences which reinforced what we were told to look out for.Most roofs are junk. Most houses are junk.We would be sent into a certain neighborhood and the crew manager would say “alright, all these houses are ‘builders grade’ and built at the same time, and they’re about 15–20 years old. They’re ALL gonna need new roofs.”And sure enough, you’d see the same pattern over and over. 85% of the houses had the same flat shingles, faded, looking a bit rough. And the other 15% would have brand new roofs - replaced because they had a leak or some blown off shingles.The Architectural shingle (in the middle) really looks sharp. It’s got the double layered style, so it adds a lot of texture to the appearance and is a much higher quality shingle. They are more expensive to purchase (materials) and harder to install, so they are rarely put on new homes.1/3 the people with old roofs would admit to having a leak or other issues. And about 1/3 didn’t want to talk about it (or even think about it) because they were told they had some “50 year warranty” or whatever. That’s all BS, btw.The company I worked for also did the same basic exterior home improvement that all these companies do: roofing, windows, siding, and doors. New installs only.So, after a while, I would pay more attention to all those things. 12–18 year old houses, you’d see windows with condensation on the inside (double pane windows) indicating the vapor seal had broken, letting condensation in. Some of them would be cloudy, faded by UV rays. The wood trim would be rotted away. Doors would be pretty basic - just do the job, but leak air, sound flimsy when shut, etc.Then sometimes we would walk through a neighborhood and see an outlier or two. A house that obviously did not fit in. “One of these is not like the others…”It would be vastly different construction. Maybe a brick house in a neighborhood full of vinyl siding. Maybe a house with a slate roof. Windows with great quality. Doors that shut with a satisfying thud.Building homes is the same as anything else. You have the companies that throw them up as fast as possible, doing the bare minimum to pass code/inspection. Then you have higher quality builders that come with a much higher price tag.Another note is that homes are made by hand, they are not built in a factory. Most of the components are built in a factory (wiring, piping, lumber, etc) but even those components are not 100% perfect. Sub-par lumber can be warped. The person doing the cutting with a power tool on site isn’t a robot, they can’t make perfect cuts every time.An entry level construction worker is paid $18/hr, and that’s what they’re worth. When they become skilled enough to earn $23/hr, they leave the “builder’s grade” company and go work for one of the higher quality contractors. You can see how this can create a revolving door of amateur level laborers.The issue is most people can’t perceive these differences, at least at first - poorly cut lumber is hidden behind drywall; subpar windows will leak in 10 years, but they look just as good right now as the better windows!With homes, location is probably the most important factor. So 2 homes are in the same area, one is $250k, and the other is $300k. One is the “builder’s grade” standard, and the other is higher quality. Most people can’t see that $50k difference in the beginning.There is also an element of ‘buy it, then make it your own’. Like you buy the cheap house with cheap materials, and you fix the issues along the way with higher quality replacements, if you choose.
